Keeping chaeto out of the return pump

Having issues keeping chaeto out of the 3rd chamber of my Eshopps fuge. It clogs my return pump every few days. I have egg crate between the chambers. Any ideas?

Not sure it would help in your sump/fuge configuration. What I did for my refugium (20 gallon long). Which is just drilled with a bulkhead on one side. But has an overflow insert the width of the tank before the bulkhead. I installed the feed to the refugium (Its off my return bump) with a spray bar at top in front of overflow that bushes water away from the overflow and bulkhead. Sort of like a gyre but angled so as to force all algae away.

Since the cheato tends to float and clump together , the spray bar forces all the macro algae against the opposite side of the tank away from spray bar, overflow and return bulkhead into sump. This configuration has been running for several years and I never have to clean bulkhead or the overflow on the return to sump side.
 
My sump has a few baffles between the refugium and the return chamber, with a media rack inside of the baffles. I usually put a layer of filter floss on the top rack to catch any detritus coming out of the refugium and as an additional bubble trap.
 
Being as most of the used cpr aquafuges are relatively cheap i put one on my sump strictly for chaeto, and avoided the chaeto stuck everywhere issue. It's worth it if you have the space.
 
Can you provide a clear picture of your sump and its configuration.
 
Maybe run a lower water line?. I have the eshopps 200 and have never had that happen
